Case Study: Eliminating Pneumatic Line Bridging in a 95% RH Feed Mill

A conveying-line failure diagnosed as capillary condensation, and the surface-energy change that resolved it.

A high-output automated feed mill operating at 95% relative humidity was losing production time to repeated pneumatic dosing blockages. Switching the flow agent to a hydrophobic Silfeed HC Series carrier removed the blockages, cut cleaning and downtime by 30%, and brought dosing accuracy to 99.8% OEE.

What was the mill's initial flowability problem?

The mill ran automated pneumatic dosing into a compound feed line, in a plant where ambient relative humidity sits at 95% for much of the year. Blockages developed inside the conveying lines rather than in the mixer, which is the signature of a conveying-air problem rather than a mixing problem.

Deposits built on the inner wall of the line and progressively narrowed the bore. Each clearing intervention required the line to be taken out of service, which placed the cost on downtime and cleaning labour rather than on raw material. Overall equipment effectiveness was the metric under pressure, because the interruptions were frequent and short rather than catastrophic.

Standard moisture specifications did not explain the behaviour. The premix met its declared loss-on-drying figure, yet bridged anyway, because the governing mechanism is capillary condensation in the gaps between particles rather than bulk moisture held within them. Water vapour condenses in those narrow gaps below the dew point of the surrounding air, and the resulting liquid bridges harden as dissolved salts recrystallise.

Why were conventional flow agents not sufficient?

Conventional untreated carriers address bulk moisture by absorption, which raises the amount of water the premix can hold before it becomes visibly damp. Absorption capacity does not change the surface energy of the particle, so the inter-particle gap remains wettable and capillary condensation still proceeds at the same vapour pressure.

The requirement was therefore a change in surface chemistry, not an increase in absorption capacity. A non-wetting surface inverts the curvature of the meniscus in the inter-particle gap, which raises rather than lowers the vapour pressure at which condensation begins. That is the Laplace pressure threshold, and it is the parameter that governs whether a liquid bridge can form at all.

How was the Silfeed HC Series carrier implemented?

The HC Series grade selected carries a 110° hydrophobic barrier, placing the water contact angle well above the 90° non-wetting boundary. Oil absorption on the flow-standard grade is specified at a minimum of 280 g/100 g by ISO 787-5, with a D50 of 10–15 µm suited to standard premix mixing equipment.

Implementation replaced the existing flow agent at its own inclusion rate. The active portion of the formulation was not re-balanced, since the substitution changes the carrier surface rather than the nutritional matrix. The Laplace pressure threshold is verified as a batch release criterion, so incoming material could be checked against the same parameter that governs the field failure.

What results were measured?

MetricOutcome
Pneumatic line blockagesEliminated under 95% RH operation
Cleaning and downtime−30%
Dosing accuracy99.8% OEE
Net formulation cost−8% to −12% versus top-tier European suppliers

Elimination of the blockages removed the short, frequent interruptions that had been suppressing the OEE figure. Because the interventions were labour-driven rather than material-driven, the saving appeared in plant availability rather than in raw material consumption.

What transfers to other mills?

Diagnosis by failure location transfers first. Blockages that appear in conveying lines rather than in the mixer point to conveying-air humidity, and are addressed by carrier surface energy. Problems that appear during mixing point to particle size distribution and mixing time instead.

Specification against storage and conveying humidity, rather than against an annual average, transfers second. The HC Series flow data referenced here was generated at 95% relative humidity, which is the condition the mill actually operates in.

Thermal exposure remains a separate question. This deployment addressed flow only. Lines that run bio-actives through 95 C steam conditioning require the HC-Bio grade, whose mesoporous shield stays active to 105 C and retains at least 88% enzyme activity — a different failure mode with a different solution, covered in the tropical stability guide.

Frequently asked questions

Why do pneumatic dosing lines block in high-humidity feed mills?

Pneumatic dosing lines block because conveying air carries the ambient humidity of the plant. At 95% relative humidity, water condenses in the gaps between premix particles inside the line, forms liquid bridges, and builds a wall deposit that narrows the bore until flow stops. The mechanism is capillary condensation, so it is governed by the carrier surface energy rather than by the moisture content declared on the premix specification.

How quickly does a carrier change show up in OEE?

A carrier change shows up in the blockage and cleaning intervals first, and in the OEE figure once a full production cycle has run. In this deployment the mill recorded a 30% reduction in cleaning and downtime and a dosing accuracy of 99.8% OEE after the switch to the hydrophobic HC Series grade.

Does a hydrophobic carrier change the premix formulation?

A hydrophobic carrier replaces the existing flow agent at its own inclusion rate and does not require the active portion of the formulation to be re-balanced. Against top-tier European carrier suppliers, the HC Series has delivered a net formulation saving of 8% to 12% at equivalent performance.

Batch verification for the HC Series runs through SEM surface mapping on a Hitachi SU8010 and thermogravimetric analysis, at an ISO 9001 and FAMI-QS certified facility in Sanming, Fujian. Samples and technical data sheets are available at sales@silfeed.com.
